Should prep time be included in labor hours?

Yes. Include prep, masking, setup, cleanup, and other labor that the job actually requires.

Should I round paint gallons up?

In practice you may need to buy whole containers and allow for waste. The calculator estimates theoretical usage, so adjust your material input when purchasing constraints matter.

What should allocated overhead include?

A reasonable share of business costs such as insurance, vehicle, admin, marketing, equipment ownership, and software that are not captured as direct job costs.

Is target gross margin the same as markup?

No. Gross margin is profit as a percentage of the quote; markup is profit as a percentage of cost.
